Owned largely by the Indian Government, Steel Authority of India Limited

(SAIL) is one of the county's largest integrated steel manufacturers,

providing construction, engineering, utilities, railway, automotive, and

defense industries with more than 15 million tons of steel products per

year. Bhilai Steel Plant, a division of SAIL, produces over 4 million tons

of saleable steel annually. Its Rail & Structural Mill is India's largest

producer of steel rails and heavy structurals and is the sole supplier of

rails to Indian Railways.

Promoted 3 times in 10 years to hold full accountability for ensuring that

production and quality goals were met at the Rail & Structural Mill.

Worked closely with suppliers to plan delivery of raw materials; with

maintenance personnel, to coordinate production runs and scheduled

maintenance; and with shipping and customer relations personnel, to manage

shipping schedules and address quality and delivery related concerns.

Played a key role in leading quality / process improvement and cost

reduction initiatives such as Lean, Six Sigma, etc. Ensured complete

customer satisfaction by providing ongoing interaction with representatives

of Indian Railways, SAIL's largest rail customer. Led negotiations with

labor union representatives as needed. Supervised an organization of 100

people including 3 managers.

. Led remarkable "worst-to-first" transformation, from underperforming

manufacturing operation to top performer in production and quality, in

less than 5 months through reorganization, goal setting, training and

motivation, and fostering a spirit of collaboration / teamwork.

. Enhanced training of new recruits as well as seasoned engineers by

developing an exhaustive, searchable repository / ready reference of

standard troubleshooting procedures related to rail rolling technology

and rail pass design.

. Settled a labor dispute by convincing union representatives that

employees would benefit from and attend a mandatory weekly skill-based

training initiative for no additional pay.

. As ISO internal auditor, prepared Standard Operating Practices and work

instruction documentation for ISO 9001 and ISO 9002 compliance.

Production Highlights:

. Saved an estimated $1M/year by identifying and resolving the origin of a

production defect in the rolling of steel rails, reducing rejection of

finished product on account of this defect from 5% to less than 2% (six

sigma project)

. Saved an additional $750K/year by leading a Quality Circle Project that

led to the reduction of rejection of R60 rails on account of "guide

marks" from 2% to almost nil.

. Lowered rejection on account of "out of tolerance" profile measurements

by more than half, saving the company about $750K/year (six sigma

project)

. Eliminated production stoppages and delays caused by inventory shortages

by designing and implementing a sophisticated inventory management system

for operational spares and process consumables (based on JIT / Kanban

systems) that resulted in 100% availability and a constant, minimum

inventory.

. Formally commended for establishing several production benchmarks - 6 of

them in just 3 years.

Financial Highlights:

. Contributed to millions of dollars in annual revenue potential by co-

leading a team in the design and roll-out of a new, extremely high-margin

product, thick web asymmetric rails.

. Eliminated a significant impediment to future orders from Indian Railways

by negotiating and securing approval of Bhilai Steel Plant's internally

designed gauges (used for measuring the "crown" of steel rails).
