SUMMARY
Impactful Safety and Environmental Management
Total Quality and Lean Manufacturing transformation success
PROFESSIONAL EXPERIENCE
RALCORP (formerly Sara Lee, previously Earthgrains Refrigerated Dough Products), Carrollton, Texas
Safety and Environmental Manager September 2007 – Present
Developed and implemented improvements in safety strategies, attitudes, and behaviors leading to reduction in accident and injury rates.
Reduced Overall Incidence Rate (OIR) from a historical level of 10.5-12 to a sustained rate less than 2.0 (currently 1.53) for the most recent 5 years vs. industry average of 5.0.
Executed all phases of environmental compliance and reporting (air emissions, wastewater, storm water, spill prevention, and solid waste). Responsibility includes government agency interaction, waste reduction, and emergency response. Repaired strained relationship between the plant and the City of Carrollton.
Reduced plant energy consumption and waste volumes. Received the Environmental Distinction Award presented by the City of Carrollton three times in the most recent six years.
Administered all Worker’s Compensation activities, including recordkeeping, case coordination, and negotiation activities for the Carrollton plant.
Lean Continuous Improvement Change Agent September 2005 – August 2007
Identified initial savings opportunities equal to approximately 7% of annual manufacturing expenditures realizable over a 30 – 36 month period. Savings realization was $750k in year 1 and $2,500k in year 2. The plant continues to document savings in subsequent years.
Trained plant employees and leadership in the principles and application of Lean Manufacturing tools via formal classroom sessions, workshop sessions, one-on-one coaching, and hands-on implementation.
Total Quality / Environmental Manager / IE Manager July 1999 – September 2005
Conducted numerous statistical analyses, analyses of variance, and designed experiments in support of Total Quality improvement projects. Chief projects included weight control analyses and impact analysis of revised slab cookie manufacturing process resulting in estimated 45% savings in product “giveaway” and overpack.
Developer (team member) and certified trainer for “Understanding Dough,” an introduction to refrigerated dough products, principles, and processes. This class includes traditional lecture, interactive learning, and hands-on demonstration and laboratory exercise. Result was replacement of lost expertise resulting from near simultaneous retirement of greater than half of the plant’s skilled work force.
Developed and implemented integrated Emergency Response Plan. Plan details responses to multiple emergency scenarios, including fire, bomb threat, terrorist activity, severe weather, and chemical release.
INDEPENDENT CONSULTANT July 1998 – July 1999
Developed matrix and built a process for improved communication and cooperation between the King County (Washington) Office of Emergency Management (Emergency Operations Center) and key state and commercial transportation organizations.
AIRBORNE EXPRESS INCORPORATED, Seattle, Washington
Senior Engineer June 1995 – July 1998
Led development and implementation of GIS (Geographic Information System) technology for Operations. Built map displays directly from databases in support of route planning, facilities partitioning, and sub-contractor contract resolution. Interfaced with and supported sales and marketing planning. Supported increased service level commitments in delivery areas without incurring additional costs.
Led team in design of an automated paging system to enhance package pickup process. System augments follow-on mobile data system by providing coverage outside of the mobile data system range. Impact was a $10 million/year savings company-wide.
Led team in development of a computerized nationwide pickup management system to enhance operations efficiency and capture additional revenue. Team worked closely with field Operations personnel to define requirements, conduct system testing, and user training. Implementation led to reduction in missed pickups from approximately 1200 per day to 300 per day.
Led a team in the development of a Mobile Data system designed to place a two-way data terminal in 13,000 pickup and delivery vehicles. System was designed with a per-vehicle cost of one-half that of prevailing systems. Implementation deferred due to budget constraints. Savings in excess of $30 million per year from increased driver productivity and improved real-time customer reporting.
Project Engineer June 1991 – June 1995
Introduced “statistical process control” for describing aircraft arrival times. Labor savings due to adjusted shift start times were $20 million/year company-wide.
Led in the definition and implementation of improved work methods in the sort/load operation for preparation of route delivery trucks and on-road methods. Impact was a 25% reduction in sort/load time/delivery time, representing $2 million in annual savings for the Southern Region (one of 13) alone. Similar benefits were realized from improvement of pickup and outbound operations.
Member of ANSI ASC X12 Standards committee, leading development in use of the compound data element as the preferred mechanism for expressing complex units of measurement and participating in the design of the Product Specification transaction set.
Teamed with Regional Operations Manager to develop loss control procedures to improve internal security and minimize losses of computer systems and other shipments moving through the system.
