Analyzing cushion pressure matrix periodically and thereby deriving maximum and minimum cushion pressure for each and every component.

Title : Prediction of springback in sheet metal forming by Finite element analysis

Company : In-house project guided by M.Elangovan (Professor, Department of Mechanical Engineering,

Amrita University) and N.Nilavezhilan (Technical Manager, Altair India Pvt Ltd, Chennai)

Abstract : To manufacture a sheet metal part with the desired shape and performance, an extensive

Knowledge about the influence of various parameters is needed. This project deals with the prediction of springback in sheet metal forming by using Finite element analysis (Altair Hyperform v(10.0)). The project consists of two phases. The first phase of the project involves the use of explicit method to analyze the forming process and the implicit method to analyze springback. The second phase of the project is the variability study which is done to investigate the effect of process parameters in predicting springback. The parameters considered are the blank holder force (BHF), Sheet thickness, coefficient of friction (µ), Strain hardening exponent (n), and die profile radius. Except for the die profile radius it was found that by increasing the any one of the remaining parameters, while keeping the others are constant, the springback in the sheet metal decreased. However the same effect on the springback was achieved by decreasing the die profile radius.

Title : Failure Mode and Effect Analysis on the Manufacturing of Springs Used in Railway Wagons.

Company : The integral coach factory is situated in Chennai, India. It is an ISO 9000 and ISO 14000

Profile certified company. The company manufactures all-steel, all-welded, light-weight, Integral

Coaches.

Abstract : The Project work deals with the finding out of the cause and effect of the various factors

leading to the rejection of ‘springs’, (a component used in the railway wagons for

suspension), by making a thorough study of the process of the production of the springs and

then collecting and analyzing relevant data, thus getting an account of various problems

prevailing in the production of springs. On analysis, we found out that there is a considerably

high rejection rate of springs which can be brought down by making some changes in the

design and process layout of the machines. The change in design involves the inclusion of

a temperature controller along with a relay in the furnace. The change in the process layout

involves shifting the position of the Brinelle’s Hardness test by one step thereby reducing the

time consumed in the production of springs. The outcome of the change in design and process

layout will help reducing the rate of rejection. These improvements contribute to the progress

of the organization and minimization of cost in a remarkable way
