• Managing capital spending budget of $18.4 million. Managing a global engineering & quality team.

• Solved start up quality issues on 2004 Rack and Pinion assembly. Successfully reduced variation in manufacturing variable ratio racks, using Shainin and Six Sigma tools, from 70% to 2%.

• Obtained Shainin Red X apprentice and journeyman certifications in 2004. Member of Shainin rolling top 5 problem solving team.

• Redesigned manufacturing process for inner races in half shafts. This eliminated an interrupted cut in machining and additionally saved on material costs. Reduced cost by $500,000/yr.

• Identified as division’s process expert for warm forming process. Certified as Six Sigma green belt.

• Managed rebuild of 2000T cold forging Verson mechanical press ram, hydraulic overloads and installation of redesigned automated loading equipment. Provided engineering & maintenance expertise for 1300T Ajax forging presses adapted to shearing bars of steel.

Delphi Saginaw Steering Systems, Saginaw, Michigan, USA.

• Lead manufacturing engineer in development of manufacturing process (warm forging & machining) for model year 2001 Chrysler Jeep Cherokee D.O. inner race. Designed and developed warm forming dies and machining tool path programs.

• Managed rebuild and auto load of 1500 Ton mechanical cold forming press. Eliminated bottleneck in warm forming of inner races by redesign of forging dies, improving gauging methodologies, standardizing work practices, etc. Re-designed hydraulic intensifier fixtures for warm form presses.

• Located at NUMMI, CA car assembly plant for one week to study Toyota Production System as applied to stampings

Process Engineer May 1994 – August 1998

Advanced Manufacturing Center

Delphi Saginaw Steering Systems, Saginaw, Michigan, USA.

• Team member in forming process design of CV joint for the India Half shaft Program.

• Developed forming of 11 Size medium carbon steel Rzeppa housings on cold header.

• Used DOE to successfully identify root cause in solving inner race “die-life” issue.

• Recipient of GM President’s council award for 1997 – core manufacturing design team member in development of cold forged yoke project for steering columns.

• Experience in design of forging dies and automation for operating cold headers and forming presses. Implemented cost savings project to incorporate deep dimple in warm forming of inner races and implemented design of cold-formed upper steering shaft. (Work completed as an employee of a design consulting firm)

• Evaluated lubricants for cold forging applications in industry using unique testing method. Validated test results using metal forming computer simulations and finite element analysis. Performed computer simulations for forging components on cold headers and presses using Finite Element Analysis. (Work completed as a graduate research assistant from West Virginia University)
