Engineering Experience

Delphi Corporation, Anderson, IN 1979-2010

Applications Engineering Manager/Project Manager

Managed, led, and mentored team of 11 engineers in the U.S., Brazil, and Korea, providing technical expertise for ignition components at customer sites. Served as the interface between the various product groups and the engine management systems team. Identified and improved best practices for the group. Strengthened relationships and communications with regional organizations within Japan and Brazil.

Led project for new 4 cylinder ignition design for engine program being developed in Europe. Customer wanted the ignition system to serve as diagnostic tool in addition to its normal function. Received a patent award for new ignition system design.

Operated team within or under budget each year. Team had previously exceeded the engineering budget.

Created and distributed an application engineering handbook which brought uniformity to engineering practices and conference calls.

Applications Engineer

Implemented product programs on time and at budgeted cost levels. Supported ignition customers by identifying and solving application related problems. Improved customer satisfaction while reducing product cost by 10% and warranty cost.

Reduced cover scrap from 60% to 1% for new ignition program on a high value 4 cylinder engine with an aluminum beauty cover. Within a year, improved profitability for the same system from a negative 17% to a positive 9.8%.

Minimized warranty costs on a ignition application system from 11% to 1% over a 2 year period. Performed a pareto analysis to determine issues. Resulted in product and process changes that improved quality.

Built and maintained customer relationships based on trust, responding to customer issues immediately and focusing on product quality, resulting in maintaining 100% of customer sites when other customer sites had lost 50% of volume.

Reduced engineering response time for test incident reports from an average of 60 days to 10 days. Improved response time to all customer requests for technical assistance from 72 hours to 24 hours. Implemented an incremental change process involving input from the customer from the initial proposal through implementation. Reduced the amount of time required to test and validate changes from an average of 24 weeks to 8 weeks.

Senior Product Engineer

Identified and solved issues regarding product related problems. Developed new and improved product concepts for ignition products. Provided technical assistance and training to sales and other support groups.

Reduced scrap rate from 11% to less than 1%, using Shannin & Deming design of experiment quality tools.

Changed epoxy formulation for ignition coils, improving coil life by more than 30%. Root cause analysis determined the filler in the epoxy formulation was settling out and causing stress within the coil.

Designed a strap to prevent coil internal electrical opens from causing ignition system failures. Reduced warranty costs by 75%.

Researched failure analysis techniques used by TV manufacturers on transformers and applied to ignition coil failure analysis. Taught new techniques to lab technicians, improving material and component changes and ultimately warranty on current ignition coil products.
