DORMA Architectural Hardware, Reamstown, PA

Director of Operations 2002 to 2011

Directed the operations of two manufacturing factories located in Reamstown, PA and Steeleville, IL producing $75M+ in sales. Key responsibilities included, Production, Manufacturing Engineering, Quality, Purchasing, Materials Management, and R&D. Direct reports included nine department managers with a total staff in excess of 120.

LEAN Process Improvement

• Improved product time to market by removing process waste reducing manufacturing total time to market by 66%. Utilized process mapping, Kaizen events and visual shop controls to transform the Reamstown manufacturing facility to support the new global strategy.

• Employed day-by-the-hour boards to measure process effectiveness and efficiency. Deployed Operational Method sheets, which guided production personnel activities and supported quality operations. Extensively instituted Kan Ban systems reducing work in process inventory and creating a self-sustaining balanced production cycle with savings of 1.5mm.

Operations / Project Management

• Successfully led multi disciplined project teams developing and introducing new products. Executed detailed Gantt chart planning ensuring project time lines and budget control. Successfully concluded 14-month total facility transformation completing the project 3 months ahead of schedule producing an additional $900K savings over and above the planned $3.1M in annual savings.

• Led development and introduction of new product designs while eliminating older models maintaining seamless deliveries. Managed a four-year Operations Excellence project producing P&L cost of operations by 20% over a five-year period.

Production Manager 1986 to 2002

Managed DORMA Reamstown hydraulic door closers division manufacturing efforts encompassed multiple machining departments, assembly, painting, packaging and shipping disciplines. Key responsibilities other than production activities included factory safety, applying company policy, and hiring production members. Managed seven direct reports supporting over 100 production, and management staff.

LEAN Process Improvement

• Process mapping of entire production area including all disciplines. Analyzing each process group to eliminate value-absorbing waste. Significantly reduced departmental batch production leading to greater production flow efforts and dramatically reducing work in process inventory.

Operations / Project Management

• Commissioned and installed multi million dollar machining centers producing machined aluminum door closer castings. Developed ergonomic packaging methods that improved shipping quality while increasing packing through put.

Facilitation

• Working with direct reports we designed and implemented departmental job training and capabilities formatting. Defined four-step capability schedule: unskilled, skilled, trainer, and trainer teacher. Staff members increased their production value by completing the various steps. Teamwork increased as departments became increasingly cross-trained improving value add of all manufacturing staff.
