Front End Engineering & Design (FEED/FED1)

The study was based on “Crude Assay Arab Light Aramco 2010” aimed at improving split between middle distillates and fuel oils. De-bottlenecking cases simulated by CB&I technology specialists team using PRO/II maximizing LPG recovery.

LPG was required to replace natural gas and reduce N2 content of Hydrogen Manufacturing unit (HMU) feed from 7% to 5% design value. Natural gas saved was aimed to be used for fired heaters. Updated light ends handling and Amine, SWS, SRU unit loads, fuel gas balance.

Carried out PRO/II simulations and developed Block Flow Diagrams (BFD’s.).

Reviewed field data, P&IDs, PFDs, Process Equipment/Instrument datasheets.

Evaluated options for recovering acid gas from MDEA Amine unit treating sour gas, compressing it to the inlet of TEG dehydration unit before injecting dehydrated gas to the export pipeline operated by Spectra Energy.

Supported process modifications, new project scoping, HAZOP reviews, vendor coordination, Startup & Shutdown support, Flow Assurance (Hydrate Monitoring using Schlumberger’s OLGA Model), Gas Plant coordination, Testing & Inspection (T&I) preparation of the facilities.

The gas produced from Karan is processed at the Khursaniyah gas processing plant which processes both associated and non-associated gases from both onshore and offshore fields (Abu Hadriya, Fadhili, Khursaniyah and Karan).

The plant is located 50km northwest of Jubail in Saudi Arabia. A 110 km subsea pipeline transports the gas produced at Karan to onshore processing facilities at the Khursaniyah Gas Plant where (03 x 600 MMSCFD) sour gas processing trains are dedicated to treat Karan production.

The Karan field has 21 wells each delivering 120 MMSCFD of gas on five offshore wellhead platforms (WHPs) and one Tie-in platform (TP).

The offshore facilities on each platform include wellheads, choke valves, relief valves, chemical injection system, flare system, nitrogen generation system, etc.

7.Arabiyah (1.3 BCFD) & Hasbah (1.2 BCFD) Offshore Gathering Systems feeding Wasit Gas Plant (2.5 Bcfd, approx. 1.75 BCFD of sales gas), Saudi Arabia.

Detailed Engineering

Reviewed PFDs, P&IDs, Process Datasheets, Startup & Commissioning strategy submitted by WorleyParsons Arabia.

Participated in joint reviews with internal stakeholders using lessons learned from Karan project & operations. The production facilities included 12 wellhead platforms, 2 tie-in platforms, 1 injection platform, 36 in 260-kilometres-long export trunkline, approximately 200 Km of mono-ethylene glycol (MEG) pipelines, 40 Km of offshore flowlines and about 120 Km of onshore pipelines.

Front End Engineering & Design (FEED) / EDS

Participated in the design of Light Ends Recovery (LER) Unit using amine treatment of sour waste gases produced by the Crude and Vacuum Unit, the Residue Hydrocracker Unit, and the Hydro-Processing Unit (Hydrotreating/Hydrocracking).

The feed from the Crude and Vacuum Unit is converted to Stabilized Diluent and Liquefied Petroleum Gas (LPG) in Naphtha Splitter unit.

LPG vaporizer was designed to vaporize LPG to be used as fuel gas/hydrogen generation, to improve refinery fuel gas balance and reducing Natural Gas consumption.

Performed relief loads estimation/summaries for blocked discharge, fire, control valve failure, etc.

Performed PSV sizing and conducted HYSYS/ Flarenet simulations.

Prepared process datasheets for flow, temperature and pressure instruments.

9.Hangingstone SAGD Expansion Project, Steam Based Enhanced Oil Recovery (EOR), Japan Canada Oil Sands Limited (JACOS), Alberta, Canada.

FEED Review & Detailed Engineering

Performed FEED documentation (from WorleyParsons Canada) review for detailed engineering phase cost estimation to expand Bitumen processing capacity by 30,000 BPD.

Calculated utility requirements/balances for Emulsion Treating Package, produced water de-oiling, steam generation unit and other users.

Participated in selection and adaptation/modification of standards techniques, procedures, and criteria used by Toyo Engineering Japan.

Mentored young process engineers in preparing various deliverables.

Shell Quest Carbon Capture & Storage (CCS) Project (1.2 MMTPY) at Shell’s Scotford Upgrader, Fort Saskatchewan. A joint venture of Shell, Chevron and Marathon Oil.

Detailed Engineering (HAZOP Closeout)

The objective was to capture and safely store carbon dioxide (CO2) from the Hydrogen Manufacturing Unit (HMU) for upgrader which processes 255,000 BPD of Bitumen from Muskeg River / Jackpine oil sands mines of Athabasca Oil Sands Project (AOSP).

The capacity was expanded by 60% to 100,000 BPD for atmospheric and vacuum (A&V) distillation unit, Sulphur Recovery Unit (SRU) and Residue Hydro-conversion Complex (RHC).

The upgrader’s steam methane units which produce hydrogen for upgrading bitumen are the main source of CO2 emissions.

Flour Canada was the EPC contractor for Carbon capture portion of the project which recovers CO2 in an Amine Treating Unit.

Toyo Engineering’s scope was 65-kilometer (LTCS) buried pipeline to transport the CO2 and injecting it more than 2 km underground.

Updated Safeguarding memorandum, P&IDs based on HAZOP recommendations.

Conceptual Study (CSR/BFD)

Saih Nihayda Gas Plant -SNDC-1 (20 MMSm3/d) Modifications Conceptual Studies/Basis of Design (CSR/BFD) and Debottlenecking for expansion to 25 MMSm3/d due to additional 5 MMSm3/d gas from Saih Nihayda Shuaiba Compressor.

The Plant also produces 10000 m3/d condensate, uses TEG Dehydration and Turbo-expander Hydrocarbon Dew Point Control.

The condensate is routed to Saih Rawl Central Processing Plant (CPP).

Analyzed brownfield modifications / addition of upstream compressor feeding the gas plant included installation of 50 MW of gas compression capacity to 110 bar, upstream of the existing inlet wet gas cooler.

Analyzed plant data for input to HYSYS steady state process simulations and validated simulation result for the identified gathering options and processing summer/winter flow cases.

Prepared the Heat & Material Balance (HMB), BFD, PFDs, P&IDs, Cause & Effect diagrams (C&E).

Prepared line, equipment and instrument sizing calculations and process datasheets.

The treated gas is transported to South of Oman Line (SOGL).

Zauliyah production station and Suwaihat oil stations were evaluated for Gas Plant location options.

Involved in P&ID review for Water Treatment (BFW), Reverse Osmosis (RO) and Once-Through Steam Generation (OTSG) facilities.

The small-scale demo plant was designed to produce 2,000 TPD steam for expansion to 38,000 TPD steam for the production of 80,000 BPD oil.

Generated recommendations on FEED as part of the team before Detailed Engineering for 333,000 metric tons per annum refinery.

Performed associated HYSYS simulations and calculations to support recommendations for crude pre-heat train and Vacuum Distillation Unit (VDU) modifications.
