Responsibilities:
WORKSHOP AND FIELD SERVICE
Maintenance and repair of components on haul trucks, dozers and wheel type loaders which include the following job duties: removing, repairing and resealing of defective of components, remove and replace transmission oil coolers, changing of both hydraulic and pneumatic brake
accumulators.
Example of Workshop Repair: rear suspension cylinders - Park machine on level ground with wheels chocked, isolate machine with your danger and out of service tag, support the machine from dropping when cylinder is removed, released both oil and gas pressure from the cylinder,
remove suspension pin, retaining bolt and nut, push upper pin out with hydraulic press, support cylinder with a fibre sling hooked to forklift then remove lower pin and drop the cylinder, strip cylinder open and replace defective O-ring seals, assemble cylinder and refit.
Major Component Change-Out such as engine, torque convertors, transmissions, differentials, final drives, change of pumps (hydraulic, transmission, steering and fuel pumps), and pressure tap.
TROUBLESHOOTING IN THE FIELD
Preliminary procedures are put in place before actual troubleshooting is begun: receive information about breakdown and location; proceed to breakdown location with tools required for the job; do preliminary inspection and fill risk assessment form; put in place safety measures like locking out and tagging out machine; check for any obvious mechanical faults
EXAMPLES OF TROUBLESHOOTING AND REPAIRS ON 785C DUMP TRUCK
PROBLEM: Machine cannot move/gear select intermittent.
POSSIBLE CAUSES: Park brake cannot release fully, low hydraulic oil level and pump pressure, choked hydraulic oil filter, low transmission oil level, low transmission oil pressure, worn transmission disc, faulty transmission pump, choked transmission oil filter or strainer and faulty torque convertor.
PROCEDURE and REPAIRS: Park brake pressure is tested by pressure gauge and faulty relieve valve is replaced, hydraulic oil level must also be checked and topped up if required, and transmission pump must be changed. Transmission oil level must be checked and topped up if required, transmission pump pressure must be tested, filter must be check for clogging, relieve valves in transmission system must be serviced and transmission pump must be inspected for wear and repaired if required. If necessary, the pump is changed.
If problem persists after all these tests, use Caterpillar Electronic Technician (CAT ET) to check if the electrical cables connected to the transmission system are having a short circuit. If an electrical problem is observed, repair it or call electricians for assistance. Worn transmission is suspected if the problem persists after electrical checks. The transmission is removed by draining the oil, plugging disconnected hoses to protect from contamination after removing. The transmission is then washed and dismantled. Parts are washed properly and inspected carefully. Worn disc, plates’ seals and other suspected defective parts are also changed with new ones and then the parts are assembled.
PROBLEM: low fuel pressure, engine cannot pull well
PROCEDURE and REPAIR: inspect the fuel lines for leakage and repair it, check and change clogged fuel filter. If problem still exists, inspect the fuel check valve and fuel regulator valve and change the faulty one. If the problem still exists, inspect and replace the fuel transfers pump if found faulty. Then check the fuel pressure again. Incorrect fuel and valve setting: is reset by using fuel setting tool and filter gauge.
PROBLEM: low engine power
PROCEDURE and REPAIR: Caterpillar Electronic Technician (CAT ET) is used for injector solenoid test and cylinder cut out tests to detect which cylinder or injector is malfunctioning - a faulty fuel injector is replaced with a new one. Faulty fuel injector pump - pump is removed after timing both engine and pump at the same time. After removing the pump, the pump is then washed and sent to pump service specialist, after repairs, it is fixed back. Clogged air and/or fuel filters – filters are replaced. Incorrect air-fuel ratio – air-fuel ratio booster is replaced.
PROBLEM: faulty torque converter (TC)
PROCEDURE and REPAIR: Defective torque converter can also affect the transmission output performance. The input and output torque converter (especially on dump trucks) is tested by using pressure gauge. If higher or lower then specified pressure is detected, the torque converter relief valve is adjusted by removing the relief valve and adding or removing shims. Worn discs, plates and seals can also cause slippage in some of the torque converters if it’s equipped with them. The defective torque converter is removed by using a chain or fibre sling to lift the torque converter out of the machine, after slackening and then removing mounting bolts. The torque converter is washed, dismantled, parts are inspected carefully and defective parts are replaced.
REPORTS AND RECORDS KEEPING
Every task performed on every machine is recorded. These reports are kept in record files for
future references on the machine’s history.
