Overall Experience

I have over (25) years’ experience in Process, Project and Production Engineering as well as Process Improvement Management in the web converting industry which includes various printing, coating and web handling technologies. As a process engineer, I have gained an enormous amount of experience in Lean Manufacturing and Six Sigma tools such as Value Stream Mapping, Kaizen projects, SMED, 5S and Continuous Improvement projects. I have developed excellent communication and leadership skills in my experience as a process engineer and ministry leader.

Slot die, hot melt multiple layer extrusion coating, flexographic, gravure, two- and three-roll coating systems, die cutting, web handling technologies, tension control systems, various adhesive mixing, pumping, filtration.

Also, responsible for various product developments on (2) Flexographic (5) station printers with CI drum, Polytype (10) gravure print, Black Clawson (2) station hot melt poly coater and in-line print station using various substrates such as paper, films, aluminum foil, using extruded poly adhesives.

Responsible for start-up of new Polytype (2) station coater clean room coater, (gravure, 2 and 3 roll coater for specialty film, foil and paper using solvent (MEK, acetone, toluene, etc.) and water based adhesives for widths up to 48 inches and speeds up to 750 ft/min

Included plant start of web converting line, (2000 mm wide dual coater with release coater and adhesive coater with speeds up to 1000 m/min)

Start up and troubleshooting state of the art adhesive mixing system.

Full understanding of Six Sigma and Lean Manufacturing tools such as Kaizen and Value Stream Mapping for process and product improvements in the areas of safety, quality and productivity.

Responsible for process and quality improvements of (15) flexographic printing and die cutting lines.

Designated to be site leader for the introduction of Lean Manufacturing and Six Sigma manufacturing principles in recent acquisition.

Trained in Japan and England for two greenfield plant startups

Accomplishments

Led teams using various Lean Manufacturing and Six Sigma tools, Value Stream Mapping to initiate cost savings with annual savings of more than $100,000 annually.

Saved 50% scrap on RFID lines (exceeding $75,000 annual savings) by modifying rewind technologies

Changed to ultraviolet (UV) ink types from solvent and aqueous inks; this increased productivity on those products by 30% due to poor printability, production wastes and slow production output.

Decreased waste by 25% on high volume oppressed due to streamlining of dies as well as standardizing work procedures.

Developed low filtration system to optimize back pressure which resulted in less adhesive shearing of water based pressure sensitive adhesives. This resulted in annual cost savings of over $90,000 due to savings in product changeover, number of filters used, (as well as the less tangible with higher quality due to less grit, coating defects, etc.).

Product changeover waste reduction for paper, adhesive, silicone, and release liner resulting in average reduction by at least 20 minutes per changeover at an annual savings of over $50,000.

Decreased changeover rates by 20% on gravure print stations by initiating pre-changeover setups of gravure rolls as well as the clean-up of old stations resulting in annual savings of over $50,000, (solvent waste, loss time, raw film material waste, less solvent through the incinerator).

Initiated flying starts on changeovers to increase run times by relying more on in-line monitoring systems of coat weights, and color match resulting in average 20-30 minutes reduction between changeovers.

Took initiative to re-design and managed $1 MM coater line modification on existing Black Clawson saturation and release coater line with annual savings of $650,000 due to reduced splice breaks, blocking due to poor or uneven drying issues, and was able to increase line speeds as much as 50%.

Initiated in house solvent based mixing line of PET adhesive with 17% reduction of manufacturing costs in the adhesives versus purchasing it pre-mixed from an outside vendor.

Improved the air efficiency of ovens to increase manufacturing speeds of various products as much as 30%. Modified the product lines to prevent side and roll blocking of product by using innovative methods, (knurling, embossing, adhesive additives, etc.)
