• Achieved 41% material reduction by designing an ergonomic cost-efficient safety bracket, determined failure modes by Root Cause Analysis (RCA), optimized sheet metal geometry using CAE tools to analyze bolted joints, material selection and improve fatigue life, and performed Vibration Testing to meet Product Verification and Validation (PV&V) Goals.

• Developed a compact engine mounted heat shield bracket by creating under-hood Digital MockUp (DMU), performing Modal Analysis, Vibration Response and Thermal Finite Element Analysis (FEA) and using Topology Optimization tool that eliminated assembly fixtures, reduced parts and fastener count, minimized operator fatigue and achieved a cost reduction of 77%.

• Designed and developed injection molded and thermoformed plastic manifold cover, mudguard, fender extensions and mounting hardware by performing Mold Flow Analysis and building Design Validation Plan and Report (DVP&R) for testing 3D printing (FDM) prototypes in Field and Lab under service conditions.

• Optimized Relay Module Support structures with 37% mass reduction, mounted electrical components, battery cables and wiring harness to optimize packaging space and eliminated excessive welds, fasteners and material by performing CAE Analysis for dynamic load cases obtained from the Field Test data.

• Eliminated vibration failures, material wear and geometry interference on lines/tubes and hoses for Vehicle Steering, Suspension, Brake, Fuel and Exhaust Systems by designing layouts with reliable plumbing techniques, industrial corrosion plating and coatings, reinforcements, and performing Strain and Pressure Cycle Testing.
