Planetary Gear box design with Test set-up

Deep seal oil hole are drill are done using directional drilling tools. The tilt of the drill depends on the CAM mechanism which in turn is driven by a Harmonic gear system. Scope of the work is to design a Planetary gear box system to replace the Harmonic gears with the same packaging space. Planetary gear box system was selected as it can take high torque and reduce noise levels. RAJESH.P 3

Crowned spline sleeve and assembly fixture design: The scope of the project is to design a Spline connection that can transfer torque as well as tilt to a specified angle. Spline connection was designed as an alternate solution for the CV joints which are used for the same purpose. Detailed Spline calculation was performed and FE analysis was carried out to verify the calculation. Design criteria’s such as crush strength, teeth deformation, stress level very considered. Shrink fit calculation were performed to identify the sleeve and shaft interference fit value to transfer a maximum torque of 25000 ft-lbf. Special tools where design to assembly the Spline connection in the same assembly line as of the CV joint, thus removing the need a separate assembly line

• Resolver test fixture:

Resolver module is used as a part of data acquisition system which is mounted on the stator part of the Drill tool assembly. Special housing was designed to hold the Resolver module with provisions provide for lead wires that get connected to the data acquisition system. Custom made brackets and mounting mechanism were also design in tandem with the housing to hold it in position. Bearing were introduce to the system for radial support and to maintain alignment with the motor shaft. Care was taken to maintain the Orientation and locking method as per the manufacturer recommendation.

• Steering sensor test system

Electronic closed loop monitoring system is used to monitor and correct the tilt of the Directional drilling mechanism. The scope of the project is to design a test fixture to test the Electronic system capability at a shaft rotation speed of 400 rpm with temperature 175 C and different tilt angles ranging from 0 - 90 @ 10 increment. I-beam structure was identified to mount the electronics with a Ball lock mechanism for the indexing purpose. Encoder were introduced to ensure the motor rpm. Motor speed was controlled by lab view software. Slipring introduced to transfer signals from PCB/Sensor mounted on the rotating shaft to the data acquisition system. Thermal box designed to heat PCB/Sensor and insulated with fiberglass material. Two portable blower were introduced to achieve required flow rate to maintain the temperature. CFD analysis were performed to identify the required flow rate and determine the thermal distribution on the thermal box. On the safety part limit switch were attached to shutdown the system in case of over heating or any failure.

This portable machine is to machine the wind mill hub at the site to reduce the maintenance time. The prototype machine is not perform as expected by the customer.

Our task is to make smooth running of the machine. Due to uneven mass distribution and improper support in the drive mechanism the machine vibrates while running. Reverse engineering and Re-engineering were performed from the concept level prototype machine. Over weight of the welding structure, uneven mass distribution, and load path were identified and solution was provide to support to the drive mechanism, with reduction in Vibration during operation. CAD tool used Solidworks.
