Completed Projects:

1. Upgrade Electrical Control for weighing Conveyor and Furnace Conveyor with ABB ACS 880 drives

Budget – R60 000

This project aimed to improve the electrical control of the AC induction motor of the weighing conveyor, reducing stoppages, increasing production tempo as well as yield. The contactor control was replaced with drive control which was controlled remotely via GE Fanuc PLC via operator inputs from an HMI screen.

Engineering Principles Applied:

Detailed Project Planning

Electrical Drawing Design

Installation and Commissioning

HMI Programing

Ge Fanuc PLC Ladder Logic Programming

SANS Regulations

OHS Act Regulations

Drive Composer Software

2. Installation of Temperature Monitoring System on Main Mill Water System

Budget – R100 000

The temperature monitoring system was required to ensure that the hot rolled steel was cooled sufficiently in order to achieve the correct quality and grading of the steel product. This project reduced production loss and improved the yield.

Electrical Drawing Design

Installation and Commissioning

HMI Programing

Ge Fanuc PLC Ladder Logic Programming

Communication Protocols: Ethernet

OHS Act Regulations

3. Automation of Skid Billet Loading Bank on Proficy Machine Edition Budget – R50 000

The skid billet-loading bank is responsible for offloading billets onto the conveyor, which is then transported to the furnace for reheating. The skid billet- loading bank was manual controlled by an operator, which allows for human error and uncontrolled tempo of the offloading of the billets. The automation of the skid bank was achieved through PLC programming and supporting electronic devices controlled through an HMI by the operator to initialising the automation of the sequence. The purpose of project aimed to decrease stoppages and improve rolling rate.

4. Replacement of Rectifier Regeneration Unit for Sinamics Master Drives

Budget – R800 000

The purpose of the rectifier is to rectify AC voltage to DC voltage. The original rectifier installed is obsolete and was indicating signs of fatigue. The rectifier regeneration unit was replaced with Sinamics s120 active line module and sinamics active interface module. Active Line Modules generate a regulated DC voltage that is kept consistent regardless of fluctuations in the line voltage (the line voltage must range within the permissible tolerances). Active Line Modules draw a virtually sinusoidal current from the supply system and therefore do not cause any harmful current harmonics. The project aimed to reduce stoppages and improve yield.

5. Installation of temperature monitoring system on AA Oil system with alarms sent to Proficy Machine Edition HMI and Cimplicity SCADA Budget – R50 000

AA oil system is a hydraulic system utilised for its high power density to allow for movement of several industrial systems such as the swichplate, roughing mill stand transverses and 7 Shear flap. A digital temperature-indicating controller was installed with control from the PLC to monitor the oil temperature of the hydraulic system. Alarms were created on Cimplicity SCADA as indication to the operators and maintenance team. The aim of this project was to reduce stoppages and improve the yield.

6. Migration of PLC 6 GE Fanuc from 90-70 to RX3i

Budget – R 400 000

PLC 6 controls peelbar, ram charger, return pinch roll and other furnace and communicates with Siemens Sinamic Drives, equipment that is essential to the removing of billets for the reheating furnace. This project was aimed at eliminating possible a stoppage if PLC 6 hardware malfunctioned as the equipment is obsolete.

7. Upgrade Genius Remote GE Fanuc IO Blocks to RX3i PNS Remote IO Blocks for PLC 14

Budget – R 800 000

PLC 14 remote blocks controls the reform tubs sequence: flag switch, coil plate, sail pin, and zone 1 modules which is essential for coiling the end product. This project was aimed at reducing possible stoppages as equipment is obsolete and eliminating defects on the product caused by the process equipment. Engineering Principles Applied:
