Senior Process/Reliability Engineer

Implemented numerous money- and time-saving solutions for a manufacturer of fiberglass reinforced plastics for the trucking industry.

Improved the throughput of the molding press line to go from a 7-day work week to a 5-day work week.

Redesigned the secondary equipment to better hold the parts for finishing.

Redesigned how parts were cut so that they filled out the molds, thus reducing scrap while ensuring that parts were all within SPC requirements.

Senior Process/Reliability Engineer

Designed and installed a vacuum system to reduce scrap by checking the parts for good seals before starting the cycle, resulting in a 5% scrap reduction and cost savings of $2.1M per year for a major fan belt manufacturer.

Redesigned four strippers to prevent the arms from deflecting (bending) and breaking one-inch, Grade 8 bolts every week, resulting in the elimination of 80 hours of downtime weekly.

Designed two new lines, installed the equipment with steam, vacuum, air, and power, and improved the equipment before installation and the cell layout design to improve efficiencies.

Senior Process/Reliability Engineer

Reduced scrap on the Cruze line in the molding cell from 5% to 3% by implementing a mold cleaning program and Preventive Maintenance program into the molding cells for a manufacturer of rubber automotive door seals.

Improved the molding process by rebuilding the molds to enable production to produce quality parts per design intent, thus eliminating the painting of finished parts and saving $3.4M annually in labor and paint.

Reduced required workload from a 7-day, 3 shift operation to 4 days on 3 shifts.

Aligned the extrusion line using the KISS Method which resulted in reducing scrap in extrusion from 42% to 4%, with a subsequent decrease in affiliated downtime.

More than doubled the Overall Equipment Effectiveness (OEE) by tuning the dies to increase the speeds of the extrusion lines. Implemented and performed Design of Experiments (DOEs) to increase line speed while still ensuring conformance to SPC requirements. Performed load testing to ensure the product conformed to ASME test specifications in the blueprint.

Performed DOEs on the rubber compounds to understand the root causes of compound defects, thus reducing scrap issues and increasing the life expectancy of materials from 8 days to 14 days.

Assisted in the installation of machine tools and training of employees during transfer of the operation to Mexico.

Reduced scrap to 1% by improving the extrusion process and repairing the molds to match the extrusion. Accomplished this by pushing back on the extrusion line to make the extrusions line for line, which saved $800K annually.

Reduced the molding departments from a 7-day work week to a 4-day work week by tuning and repairing damaged molds.

Reduced the cut length of the extrusion to decrease extrusion scrap and remove stress from the extrusion lines, which resulted in reducing scrap and saving the company $2.5M annually.

Redesigned the waste of the paint system by improving the flow patterns and gun positions, which resulted in saving $1.1M per year.

Designed a heat tunnel to trim flash completely off parts and deliver a flash-free part that resulted in the company being removed from level 2 containment range.

Designed a drill and cut machine for making door seals that indexed the extrusion that varied in size. Measured the part with a potentiometer before the part was cut by the machine and installed a feedback loop to the PLC to adjust for any length adjustment needed to size the part correctly, resulting in reducing scrap from between 25%-30% to 1%. Launched 165 new tools for Ford, GM, Chrysler, Mercedes and Toyota.

Took all tools from concept to full PPAPs and then onto full production, reducing PPM defects from 250 to 50.

Installed a robotic, blacked-out (lights out) work cell with eight injection presses that eliminated eight production operator positions and only needed a tech to occasionally check on parts. This was the first robotic work cell with servo motors installed at Plastech.

Ensured all color chips and paint was ordered for all parts.

Wrote specifications for paint racks for processing of new parts from concept to full production.

Used pneumatics to install clips on to the part, and sensors to make sure the clips are fully installed all the way down and straight so the part is installed fully on the car.

Used pneumatics to install 3M tape with pressure so ensure proper adhesion to the part surface.
