Project Title Reduce Internal rejection in Manufacturing of Spark Plug Insulator

Scope: To reduce overall rejection rate from 8% to 2% by analyzing various processes involved in manufacturing of spark plug insulators. Activities:
Spark plug insulators were produced by pressing niropulp powder on a hydraulic press and then grinded for required dimension within specified tolerance. After grinding heat treated for 1500deg centigrade to make it hard shell. Hard shell is than pressed with KBO and Panat powder. Gone through the complete process observation made at different conditions such as at the beginning, middle and at the end of shift. 6% scrap was generating at hydraulic press station and 2% after heat treatment. Root Cause:
Runout on a hydraulic pressed body due to worn-out needle used. As per drawing runout specified was 0.5 to 0.7mm, observed on the part was 0.9mm
Dust particle presence in the hard-shell. After grinding parts were heat treated without removing dust on the part after grinding Implementation:
Quality plan updated to inspect the needles used in press and mandrels used in grinding for runout after every 2 hours. This reduced scrap rates up to 4%
An air blower was introduced between mandrel and conveyor to remove dust particles from hole. This reduced the scrap rate up to 2%
Overall scrap rate reduced from 8% to 2%.
Reduced overall cost of rejection.
Increased end customer satisfaction.
