5.2Zero Breakdown Initiative-
oProcess mapping
oGap analysis
oDebottlenecking & Task Improvements
oMaster Schedule planning system implementation
5.3Improvement of Plant availability performance from between 71%-89% (85% average in 2009 to 88%-94% (91% Average) - July 2013- October 2013.
oRoot cause analysis and task improvements
oContinuous improvement and equipment modification
oMaintenance philosophy reviews and remodeling
oMaintenance team training and development
oTooling review
oOEM quarterly liaison, formulation and implementation of improvement action plans
5.4Implementation of ISO standards, (ISO 9001, 18001) and OHSAS 18001
oImproved business confidence and contributed to improved organizational safety record (including recertification)
5.5Conversion of 2 multislope screens from woven wire mesh to polyurethane screening media
oThe polyurethane screen conversion was successful in terms of life, product throughput and quality.
oImproved plant availability hence throughput as a result of reduced replacement cycle- Crushing plant maintenance frequency reduced from weekly to 2 weekly.
oImproved wear resistance and smaller replacement units for lower cost of replacement.
oEvaluated cost savings at US$ 1.16/Pt Oz
5.6Plant raw water supply upgrade
oTo cater for high demand low supply periods for return water during the hot seasons
oUpgraded the supply to 450m3 from 240m3 (107m3 extra capacity for future expansions)
5.7Optimised the crusher liner life to 150% on both Secondary and Tertiary crusher liners
oIncreased liner life from 4-6 weeks for secondary crusher liners and 6-9weeks for tertiary crusher liners through data collection and analysis as well as improving manganese content and redesign of the liner profiles.
oLow wear rate hence reduced operating costs by US$ 0.59/ Pt Oz
5.8Optimization of Crushing Plant product size – from 89% passing 12mm to 93 % passing 12mm.
oDone in 2 phases 89% to 93% then 93% to 95%
oImproved specific energies for primary milling
oReduced cost by US$ 0.05/Pt Oz due to difference in screen media prices (Woven wire being more expensive)
oImproved primary mill grinds- due to the shift in mill feed PSD.
