2007 - Robert Bosch Corporation

2013 Senior Tooling Engineer (April, 2007 – November, 2013) ***

As Senior Tooling Engineer, I was responsible for purchasing and project management of all the prototype and production molds for the Albion, Indiana division of the corporation. This included researching, establishing relationships and contracting with existing and potential mold shops in North America and Asia. This position was “Tooling Manager” when I accepted it, but the title was changed when the company structure was reorganized. Same position, different title.) All work was Tier 1 & 2.

Major Accomplishments: (Highlights) Reduced number of samples to PPAP from >10 to 2.25; increased number of molds completed on time from 78% to >101%; reduced mold construction cost by >10% (Cost savings January – October, 2013 = $425,000).

Molding Manager (October, 2004 – April, 2007)

As Manager of the Molding Department ($28,000,000 budget) of an $186,000,000 division of the Robert Bosch Corporation, I was responsible for all daily operations of plastics production for this plant. (Staff of 5 direct and 15 indirect reporting personnel.)

Major Accomplishments: Reduced machine downtime from 14% to 4.9%. Reduced scrap by 80% within 18 months. Reduced mold changeover time from 1.3 hours to less than 15 minutes. Increased machine efficiencies from 75% to 94%. Installed quick change, single use, end of arm tooling (EOAT) for all robots. Initiated and implemented

a system of mold pre-heat stations. Motivated my team to continuously develop Kaizen ideas – we were at 400+% of our goal.

Over 20 years experience working with Japanese transplant companies. I had eight (8) current Japanese customers, all tier 2, and were working with another 12 on new projects. Worked personally with all levels of personnel, from Chairman of the Board to line engineers.

Major Accomplishments (Sampling, not inclusive):

Increased gross profit margins 250% in 19 months.

My introduction of Lean Manufacturing resulted in a 54% reduction in personnel from 104 to 48 employees; 31% payroll reduction; employee turnover reduction from 85% to 2.5%; Worker’s Compensation cost reduction from $217,000 to $15,000/year.

My “Transformation to Lean Manufacturing” program consisted of 61 projects with a target completion date of 3 years was accomplished in 2 years, 9 months, lowered internal costs, drastically increased profits, from 10.85% to 28.9%, quality, and delivery.

Designed and implemented a charting system to validate all functions in the plant. This system included methods for tracking each person, shift and operation. The program resulted in increased, more efficient production; higher quality for our customers; more efficient shipping and receiving; and more consistent, efficient preventative maintenance of all equipment.

Initiated and implemented a new IT system combining administration, accounting, and all of manufacturing.

Initiated and formed a joint venture with a German Corporation.

Wrote a set of mold design and construction standards to create construction uniformity, increase mold performance, and increase mold longevity. These standards are now used by many tool shops and customers. I conduct a yearly standards review with all of my tooling suppliers. I have a rating system to show the performance on each mold as well as each tool shop, overall yearly performance rating. In addition I have a (7) part rating system for each mold/each tool shop to give an overall rating, which will reflect as the goal for the next year.
