Manufacturing Engineer: (May 2011 to Jan 2013) Perfect Boring Works, India.

SIX SIGMA PROJECTS:

Improving Quality in Injection Molding Machine and preventing breakdown of Tie-Bar.

Developed Injection Machine model using CATIA V5 with the actual data from the Perfect Boring works Industry and analyzed the critical failure points causing vibration on Tie-bar at extreme loads. The analysis of the model was created in Ansys with varying conditions of temperature and loads. The end result of all the different condition was same i.e concentrated load on thread portion of Tie-Bar and the failure was instantaneous during the operation of injection molding machine.

For improvement, the model was modified from the existing design in PRO-E/ Creo(now), so as to reduce the stress concentration on the Tie-Bar and the new design was worked out with the company engineers and was tested successfully. The stress concentration found was very much less below the critical failure point on the Injection Molding Machine after the re-design, which prevented sudden breakdown of Injection Molding Machine.

Considering various factors such as idle machine time and repairing cost the company saved an estimated 2.3 Million from the improved design.

Root Cause Analysis of Defects found in Piston of Bosch.

The project was themed on Enterprise Excellence Method developed at UTA.

Analysis of Piston was done using Checklist and Pareto Chart, major Quality issues affecting the piston was identified from fishbone diagram and brainstorming.

Checklist was made to collect the issues in the quality. Why-why technique was used to identify possible causes. Finally root cause analysis was conducted and it was found that defect was produced before packaging and after anodizing. It was however noted that this defect was easily identified because of the Flow Chart Diagram.

The control Charts were made after correcting the defect and then the result showed almost zero defects in the run chart. Thus the quality of the piston was then improved and FMECA chart was then developed indicating the corrective action.
