TTL, Inc. (automotive printed-circuit-boards and modules): Addressed root cause with 5-Y analysis to GM-Delphi via Covisint. I resolved Honeywell process controller circuit boards by obtaining failed controller and performed experiments with TTL PCBs to find hidden flaw. Team then adjusted solder, conformal coating, and tunnel oven temp gradient as well as electrical test fixture and tester program.
Guardian Industries (automotive windshields): I updated PFMEA, Flow Charts, Shipping Labels, and GMQTS. Performed an in-depth process analysis of speeds & feeds and wrote a Quality Case Study which would reduce monthly containment cost and improve seal performance. Teleflex Automotive (driver-adjustable accelerator and brake pedal): I did a critical supplier analysis and developed second source. I performed a DOE on assembly alternatives using flowcharts, and new assembly drawings to improve assembly yield from 54% to 98%. Ward Corporation (aluminum casting): Made analysis of the casting and machining processes. I used Minitab to optimize casting sand green strength. I researched and analyzed and recommended ways to eliminate root causes of casting failures and improve finished casting yields. I retrained staff in the use of using “American Foundry man’s Standards”.
Karl Schmidt Unisia (cast aluminum and machined auto pistons): Assisted the Business and Production Teams installing automated Inspection equipment on high-speed production line and Instituted an on-line process monitoring with ASI- DataMyte tm. I made capability studies utilizing Minitab to pinpoint root causes and did machine acceptance testing in Europe. I developed corrective action database. I proposed corrective actions to reduce energy and machining cost 20%. Performed CMM layout study to successfully resolve charge - back issue with General Motors Drivetrain in favor of Karl Schmidt. I help resolved heat pump (hot/cold) cycling issues, electronic, electrical, and mechanical, water leakage problems, as well as failures of Recreational Vehicle awnings. Heat Pump manufacturing moved to Mexico. Where I provided, work instructions, and Quality training for assembly Operation. Invented tools, fixtures, and new packaging methods to cut cost and speed assembly for this new location. I Invented awning instillation kit with plastic molded protectors which reduce warranty cost by one half for ripped awnings during customer/contractor instillation. I rearranged and prepared assembly line flow charts using “lean” manufacturing methods to improve processes. Worked with manufacturing engineer to establish a training program for assemblers. Prepared FMEA, control plans, SPC and acceptance test plans for refurbished and new fuses. Worked with machinist on in process test fixtures. Detailed and clarified process with AutoCAD drawings, pictures, 6-Sigma and assembly instructions at each workstation. This produced continuous improvement and reduced scrap 30%. Obtained, and introduced accurate electric torque tool to increase final assembly output of finished fuses from 100 to 678 units/day that were within specified limits.
Principal Design/ Vendor Quality- Engineer, 1985-1991, ITT Industries, Raleigh, NC and Fort Wayne, IN
In Ft. Wayne, IN I continued a vendor improvement program, using my personal computer to discover duplicate parts; saved $400K. I was one of twelve directly responsible for control of vendors. Principally space flight sensors and wafer level inspection and testing. In both cases. I utilized DOE, matrix analysis, time management, TQM, SPC and personal leadership to achieve company goals. In Raleigh, NC as principal design quality engineer evaluating design, warranty cost, environmental effects of first US digital telephone (TELECO) system. I prepared department budget, championed continuous improvement of design, vendor performance, and manufacturing Processes. Discovered European vendors did not meet ITT USA Standards for PC Boards or individual electrical components. Assisted, tested and launched new products. I improved the manufacturing acceptance from 85% to 99.9% for electrical connectors. I designed and built connector testing machines, utilizing custom circuit boards to test product electrically. General Motors purchased my tester for electronic dashboard quality testing. My test machines were then sold GM for this and other programs. I designed and built a vision inspection system for Tecknit’s to support a Ford program that which we received the Ford Q1 award. I developed an emergency repair process for NASA dish antennas and invented EMI shielding application for AIL Eaton, which was used for the B-1B.
