Cycle Time Analysis
Cycle Time Analysis creates efficiencies in repetitive business
processes by focusing on the time it takes to complete the cycle. All
prioritization is ignored other than timetocompletion and error rate.
In our application of this technique, smooth operating procedures were
created that eliminated the need for constantly expediting the most
urgent items. After about six months of persistent application, we
eliminated over two years' back inventory of discrepant goods, and
consistently maintained less than one month's backlog. These
techniques can be used for all business processes.
Process Improvement Teams
Process Improvement Teams were an effective application of J. Edward
Deming's "Quality Circles" to Memorex Telex's Manufacturing Operation.
Representatives of all departments concerned with design, assembly, or
materials met weekly to resolve problems that previously had gone
unrecognized.
Action items were tracked, and process barriers fell. Employee morale
rose. Defect rates and process times dropped.
Certified Quality Manager
The American Society for Quality Control certified Quality Managers on
the basis of a fourhour examination on the specified body of
knowledge. A member of the charter class of CQMs, I hold certificate
number 534.
Order Integrity
An Order Integrity error occurs when a shipment does not match the
order. For example, the wrong quantity, wrong accessory, or a missing
feature would be an order integrity error.
Customer complaints alerted us that the error rates were much too
high. I organized a team to analyze the root cause behind each error
and propose corrections. Over 30 different changes were made to the
assembly floor layout, product labeling, order printing, and the
assembly procedures to make the process selfcorrecting and less
errorprone.
Design Analysis
Our design analysis protocols were used for analog assemblies like
monitors and power supplies, and for digital assemblies like PC
motherboards. These tests were better predicters of production
failures and field lifetime than standard burnin or life tests. They
were also less costly.
To analog designs we applied the principles of component derating to
make certain that the power, temperature, current and voltage levels
were below specified maximums for long life. We also developed an
algorithm to estimate accurately the lifetime of electrolytic
capacitors. The algorithm was accepted by all of our vendors.
Digital designs were tested by analyzing signals to ensure all
timings, ringing, voltage and other variables were near the center of
the specification limits for each component. The results of this
analysis reduced the production and field failures to such an extent
that all engineering managers set this analysis as a standard before
product release.
Insulation Degradation
Insulation of the transformer windings failed early in the warranty
period. Using Thermal Analysis, we proved that the wire insulation
inside the failed transformer melted at a much lower temperature than
identical, new, transformers.
The vendor had already reached the same conclusion, but continued to
deny fault until our results conclusively proved early degradation of
the insulation.
Product Life Cycle Process
The Life Cycle Process was developed to coordinate planning for the
introduction of new products from the concept stage through design,
manufacturing, customer shipments, servicing, and end of life.
The process we devised used a set of interlocking plans from each
stakeholding group, coordinated by a program manager. Each group kept
its own schedule. The program manager was responsible for maintaining
the overall schedule, negotiating conflicting priorities, and
resolving problems.
Previously, the tasks required to introduce a product were performed
haphazardly, which resulted in delayed projects, tasks not performed,
and expediting of lastminute requirements.
Collaborative Design Effort
This effort was initiated after multiple failure modes of the
defective keyboards convinced my company and the vendor that a total
redesign was needed.
I acted as primary liason for my company through the design process,
specified all qualification activities, and oversaw the introduction
of the process into manufacturing. Parallel qualification tests were
performed under my supervision.
Change Management
Change Management was designed to prevent my company from floundering
during a major restructuring. The program was organized to provide
analytical tools for each functional group to organize its key
activities into distinct processes. The result of this activity was
streamlined, consistent business processes that eliminated confusion
about tasks and responsibilities.
