Plastic Injection Company
Objective: Team was assigned to improve a manufacturing process of a plastic mold which had
experienced defective units and designing a workstation for a newly purchased assembly machine.
• Applying design of experiments, Six Sigma, and lean manufacturing methodology and
tools by means to reduce variation of defective units. Analyzing the products physical
properties and characteristics by testing the product’s moisture content and tensile strength
throughout a time period determined the product’s life cycle.
• Root-cause analysis pinpointed and eliminated the occurrence of defective units
produced at the moistening stage of the process. Implementing a Kanban system which
improved efficiency for this manufacturing process. In result this determined the time
allowance production has to manufacture this product in advance.
• In designing the workstation; incorporating ergonomic standards, increasing efficiency
of work flow, and taking into consideration operator preference to solve problems encountered
in prior assembly station such as the location and distance of materials and incorrect
packaging quantity.
• Team successfully identified and eliminated defective units giving manufacturing the
time allowance to product this product in advance.
• Designed an efficient workstation prototype which was implemented.

Computer Assembly company for HP
Project developer: Shipping and manufacturing departments sought to minimize shipping cost
operations. Using six sigma and lean manufacturing techniques such as project charter, big and little Y
requirements and project metric, fish bone diagrams, control plan etc…
• Team was composed of various department personnel to control and implement the solution
throughout a six month period. Time was a constraint in developing continuous improvement projects
due to the time frame spent at this company but the value of team work was greatly appreciated.
Customer specifications for packaging and shipping were provided by HP, team found an opportunity
to reduce consumable materials expenses such as pallets, corners, and plastic wrap used in
packaging.
• Increasing quality assurance from material supplier assured that recycled pallets and corners,
as well as using sufficient plastic wrapping for packaging after determining their reliability can ensure
the recycling of these consumable materials while meeting customer specifications.
• Estimated to save 5K per month resulted in an actual savings of 10 K per month.
• Further continuous improvement that was referred to management include increasing UPH
(units/per hour) by line balancing, reducing idle time by composing a new layout to avoid
transportation, reducing technicians by controlling assembled defects.
